Common Transformer Problems, Causes & Solutions
A transformer is a critical electrical component used to transfer electrical energy between circuits through electromagnetic induction. Transformer troubleshooting helps identify faults, prevent equipment damage, and maintain a reliable power supply.
1️⃣ Common Transformer Problems
🔹 Problem : Transformer overheating
🔹Possible Causes : Overloading, cooling failure, low oil level
🔹Troubleshooting: Check load, cooling fans, radiators, and oil level
🔹 Problem : Abnormal noise or vibration
🔹Possible Causes : Loose core, loose mounting, electromagnetic vibration
🔹Troubleshooting: Inspect mounting and investigate unusual changes in sound
🔹 Problem : Oil leakage
🔹Possible Causes : Damaged gaskets, loose fittings, cracked seals
🔹Troubleshooting: Locate the leak and repair using approved procedures
🔹 Problem : Differential protection trip (87T)
🔹Possible Causes : Internal fault, CT wiring/polarity issue, inrush or relay problem
🔹Troubleshooting: Analyze relay records and perform appropriate diagnostic tests
🔹 Problem : Buchholz relay alarm
🔹Possible Causes : Gas accumulation, low oil, internal fault
🔹Troubleshooting: Collect gas samples where appropriate and investigate the cause
🔹 Problem : Low secondary voltage
🔹Possible Causes : Overload, incorrect tap setting, supply voltage variation
🔹Troubleshooting: Measure input/output voltage and verify tap position
🔹 Problem : Transformer differential trip
🔹Possible Causes : Winding fault, insulation failure, bushing fault
🔹Troubleshooting: Keep the transformer isolated and perform diagnostic testing
🔹 Problem : Low insulation resistance
🔹Possible Causes : Moisture, contaminated oil, insulation deterioration
🔹Troubleshooting: Perform insulation and oil tests according to the maintenance procedure
🔹 Problem : Cooling fan failure
🔹Possible Causes : Motor fault, control circuit failure, power supply problem
🔹Troubleshooting: Check the supply, protection devices, controls, and fan motor
🔹 Problem : High winding temperature
🔹Possible Causes : Excessive load, cooling problems, sensor fault
🔹Troubleshooting: Verify loading, cooling performance, and temperature indication
2️⃣ Transformer Troubleshooting Flowchart
Follow this general troubleshooting sequence:
🔸 STEP 1: Identify the Problem
🔹 Check alarms and protection relay indications.
🔹Review temperature, load, voltage, and current.
🔹Check for abnormal noise, smell, smoke, or oil leakage.
⬇️
🔸STEP 2: Check Protection Operation
🔹Overcurrent protection (50/51)
🔹Differential protection (87T)
🔹Buchholz relay
🔹Pressure relief device
🔹Winding and oil temperature protection
🔸STEP 3: Inspect the Transformer
🔹Check oil level and leakage.
🔹Inspect bushings and external connections.
🔹Check cooling fans and oil pumps.
🔹Inspect earthing connections and accessories.
⬇️
🔸STEP 4: Perform Diagnostic Tests
🔹Depending on the suspected fault, qualified personnel may perform:
🔹Insulation resistance (IR) test
🔹Polarization index (PI) test, where applicable
🔹Transformer turns ratio (TTR) test
🔹Winding resistance test
🔹Transformer oil breakdown voltage (BDV) test
🔹Dissolved gas analysis (DGA)
🔹Tan delta / power factor test
🔹Bushing capacitance and tan delta test
⬇️
🔹STEP 5: Identify the Root Cause Compare the test results with the manufacturer's limits, commissioning data, and previous test results.
⬇️
🔹STEP 6: Repair and Verify Repair the identified fault, repeat the required tests, and obtain authorization before returning the transformer to service.
3️⃣ Safety Precautions ⚠️
Before troubleshooting a power transformer:
i) Isolate all sources, including primary, secondary, auxiliary, and possible backfeed sources.
ii) Apply lockout/tagout (LOTO).
iii) Verify the absence of voltage using approved equipment.
iv) Discharge and earth the equipment according to the approved procedure.
v) Follow the manufacturer's instructions and site electrical safety rules.
vi) Never open an energized transformer or disconnect protection wiring while it is in service without an approved procedure.
📌 Critical warning: If differential protection trips, smoke appears, the pressure relief device operates, or a serious internal fault is suspected, do not simply reset the relay and re-energize the transformer. Investigate the cause first.
4️⃣ Practical Example: Transformer Overheating
Situation: A 10 MVA, 33/11 kV transformer shows an unusually high oil temperature.
Possible causes:
🔸 Excessive loading
🔸Cooling fans or oil pumps not operating
🔸Blocked radiators
🔸Low oil level
🔸Internal electrical fault
🔸Faulty temperature sensor
Troubleshooting approach:
i) Check actual load and compare it with the transformer rating and permitted operating limits.
ii) Verify cooling equipment operation.
iii) Check oil level and inspect for leakage.
iv) Compare indicated temperature with independent measurements where appropriate.
v) Review alarms and conduct further diagnostic tests if overheating remains unexplained.
Expected result: Identify whether the problem is caused by loading, cooling, instrumentation, or an internal fault before deciding on corrective action.
